What is pin 48 on the back of the fusebox for 1.7? Mine has melted, and since then, my lights are stuck on normal beam on settings 0, 1 and 2!

I think new posts are meant to go in the appropriate sub-section. I didn't know the fuse box had numbers, except for the fuses. Car manufacturers don't seem to use connector pin numbers annoyingly.

Anyway what colour is the wire it goes to and which side is it (engine bay or passenger compartment)?

Ahh, sorry :( Can anyone move this post? It's not on the fuse side, it's on the back where everything from the dash plugs in. The plug is a brown one and I believe the wire was yellow

That's the one that burnt on mine. Can you clean it up (i.e. both the male and female sides of the connection) and get it going again? Also, if you can get hold of some spare second-hand headlamp relays, a bit of relay-swapping can help to solve this sort of problem without too much brain-aching about the details of the circuit, etc. There is a full wiring diagram in the technical section, but its a bit of a mare, although a fabulous resource. Do you have a Haynes manual to identify the headlamp relays? One of them has a fancy heat sink and its probably on the bulkhead? There is another low power relay or two somewhere else - others will know...

I only know of the one headlight relay, the 5pin(?) Heatsink'd one in the engine bay. If theres any more they must be behind the dash before the fusebox (???)

1986 on? You need to be precise about the colour or trace it to something you can identify in a diagram.

There is a yellow wire that goes to the headlight switch pin 4, seems to be the main +12 feed direct from the battery. Why it should turn the lights on in position 0, I don't know. It should be open circuit but it is connected to the bridge relay (2.2).

Sorry for late reply, bit limited on Internet...

Anyways, I have bought another fusebox to put in. Interesting that it's the same pin that burns out. Also got a relay with the "new" fusebox. We built the pin in the old box back up with solder, which stopped my ignition going (started to cut out if I touched the lights) bit still left with the lights issue. MOT next month too! Hope the new fusebox and relay will solve the issue.

Car is 1989. Have got the manual, but diagram is a bit of a nightmare!

Hello, great. Can you find the black headlight relay with the heat sink and check the connections are OK and then give it a gentle tap with something not too heavy? Maybe the relay is stuck 'on' and a rattle is all it needs to free it up??

The 'relay' with the heatsink, is not a relay AFAIK. Its is a switched mode circuit that switches on/off rapidly to reduce the power to the light (dim dipped lights) without having to use a resistor to drop the voltage. I think it is only used with pos 1 and ignition on. You can unplug it and the lights mostly work fine.

In my 360 I'd left it a bit loose on the ground point used by this module and the hoop/screw was vibrating and noisey. When I tightened it up one of the fuses still had a bit of a whine when on pos 1 and I could feel it with my finger. Not sure if this normal, but high frequency highish power signals are a bit unusual in cars and I wonder if this is responsible for the melting contacts. I don't know the electrical theory behind it, just have a feeling in my water :) Maybe time to breakout the thermal camera.

Do you use the side lights much/recently before the fault?

Well just to play with my new toy I captured a thermal image of the fuse box, lighting pos 1 and ignition on.

The noisey fuse does indeed get hot (40C) as does the dim dip relay however the yellow wire or connection did not, So I think that eliminates it from enquiries.

Also checked the dip dip relay (it says relay on it but it doesn't click) disconnected, all you lose is the dim dip mode, which I don't think is really needed.

The melted plastic could have allowed a short inside the fuse box.

That picture is amazing to see! Thanks! This group is the best! :D I'm really hoping the problem lies inside the fusebox, and I'm fitting it today, so we will see what happens!

Before you get too excited, check the connector as well (and the contact inside the connector)

If that is corroded (which is very likely if you have a melted fuse box pin, it will just do the same thing again, really quickly. Don't ask how I know :(

On the plus side, they are super easy to fix with a new crimp
