ok, so the other day i went out to start my car and BANG my middle section of exhaust blew completely
at least this time i am grateful my car had the good decency to break on my drive, hurrah!
I could have waited and took it for a costly repair job, but with nothing in my pocket i decided a home repair was the order of the day, so with a neighbour's help we jacked her up and ripped that auld mo fo outta there.
The U-Bolts had been rusted on by the Devil himself, so with a bit of gentle persuasion by Mr Angle grinder, the offending article could be removed...
I thought we could just replace the middle section of the exhaust with a straight through piece taken from some other random scrapped car,
and replace the back box with a stainless oval affair that had been lying in my shed for almost 3 year, taken from a Corsa 'B' originally
we broke off those mountings and re-welded them onto the stainless back box to make fit the Volvo's exhaust hangers better!. And we cut off that bit of pipe at the back of the box, the Volvo's is like an up and over the back axle kinda thing that we took from the old back box and welded together.
so then we borrowed some welding equipment from another neighbour
and set to work with the grinder and welder to fabricate a suitable middle section
and with ALL the correct health and safety equipment in place made good progress
So now the work is 75 - 80% done, so from having the car undriveable, it will be made driveable again in the next few days, the back box looks a bit wonky in the pics, but with a bit of fettling i'm sure we will get this right, the exhaust back from the middle section is not all attached yet, but it should look alot staighter when we are done, and surely sound different, and let the engine breathe better. It wont be to everyone's taste but 'Hey' its better than having no exhaust, and so far replacing almost whole exhaust system has cost me 'Nowt'

I dunno how it exploded like that, i thought it could be just a build up of all the grime and with the choke out at start up petrol must've somehow ignited it, made such a bang!. I just wanted to post my experience's here in case someone else from the forum experienced this too, or could take some info from my pics and description.

i've seen it a few times on Renix ignition 340cvt's, alternator cut out on the highway, battery voltage below 9,5V and renix shuts of.. engine stalls owner does not know what's happening so floors it a few times. BANG!!
the middle muffler is an absorbtion type damper, so it "flows" the rear muffler is a reflection type damper wich causes resistance. the middle box breaks at it's weakest point, the sheets joint.

Nice one mate. I would love to have seen that when it happened
I would have been diving for hard cover and putting one up the spout.
By the way i have a 1.4 middle section spare.Not shure if it would fit though.

Hey thanks for all the comments, if its too loud i might wanna get that section, thanks mark!. I think as volvodspec said the battery is completely knackered too, so i'll get a new battery as well hopefully a few hours dry daylight and i can get the exhaust tight and secured to the car.

After watching many, many, episode's of "Wheeler Dealer's", i gained the confidence and hope to replace the
DIFFERENTIAL COVER GASKET
which i received with full colour clear instruction's from 'MAC' of this very forum for the token sum of 10 of your measly earth pound's....
A rare service item which is no longer available for the 300 series from Volvo
If you are thinking of doing this you will also need...
roughly about 2 Litre's of either SAE90 or SAE80W90 (again about 10 pound's)
A 6mm Allen key and/or 6mm hex bit with a small ratchet, and a square drain/filler plug jobby tool or bit that also fit's into a torque wrench. I also found a giant tin of WD40 or equivalent was very useful for cleaning all the grime/dirt/oil. and also an old tin/basin to catch old oil.
So I jacked up the 2 back wheel's at the correct jacking point's, placed a basin underneath where i was to work and began to loosen the 10 inhex capscrew's and washer's (these and the underside of the diff were completely stinking and looked like they had not been touched before in the car's 23 year life)
and soon the old oil started to pour out as planned. caught in the basin to see anguish of 23 year old oil and to dispose of in the correct environmentally friendly way of course!!!.
and soon i was in!!!, close enough to "Sniff that Diff", "Hmm the sweet smell of success"
I took the 'stinking' diff cover plate and old gasket and stuck them in the sink with warm water and even gave it a scrub with a brillo pad, the old gasket started to fall of with the warm water.
I cleaned the underside of the diff of 23 years of grime and oil, mainly so i could see later on if there was any leakage! with WD40 and an old cloth .
then i made sure the face of the diff where the cover was to go onto was as clean as i could get it
stuck my thoroughly cleaned diff cover and new gasket back on with the 10 replacement inhex capscrews and washer's and at first just got them on tight enough so they werent moving with the small ratchet and 6mm hex bit and then went in a circle with the torque wrench set to 9 newton metre's to get the bolt's just tight enough without overtightening.
then replced the new drain/filler plug washer and had it close at hand for the next part.
filling it with the replacement new 80W90 oil. until it reaches the drain filler level and start's to seep back out the drain/filler plug hole.
and then with the torque wrench set to 42.5 newton metre's and the square drain/filler tool / bit / squre thingy replaced the drain/filler plug and torqued her up to the 'MAX'
and there it is a beautiful sight to behold "Shiz Niiiice" .
"SNNNIIIFFF THAT DIIIFFFF" " She smell's minty fressssssshhhhhhhhhhh!"
