Well... the last fortnight has been somewhat interesting. Firstly, fixing the drivetrain vibration. I've again no pics but will grab some when things are less hectic. Turns out that when I exploded the bellhousing I also bent the propshaft, 1.6mm of runout on it. No wonder I could feel it
So, off to Speedy's 'rents house to snadger a new one (that I bought for him... after snadgering his one before that too

So, all fine, starter has been making a funny noise though. Until Sunday, where I had a starter solenoid ticking, but absolutely nothing more. Bugger. New starter then. So, start changing it and housemate notices that I've got a fair amount of loom burnt and wires trying to escape from loom tape. Humph.
Had a bit more of a play last night, and sussed out what has caused this. The loom was melted open between the alternator and the headlamp/indicator/front lamp wiper. Stripping off the loom tape shows no more meltage apart from this.
The reason housmate spotted it was I was half way through changing the starter after it failed on Sunday so something wasn't ringing true. So, with the loom out, I thought I'd have another play with the starter. As per Sunday, it sat ticking the solenoid at about 100Hz, then, unlike Sunday, after 5 secs, kicked the motor. Ok... not a solenoid failure I've seen, but fine. Something has been sounding sticky in the motor since it went back on the road.
So, tried it again. Same thing, apart from the ticking before the kick started slowing down, as though the battery was getting flat. Bah, bugger. Tried it again anyway and just got a slow ticking from the starter. Arse. But I have a spare, so it's ok. As the loom is melted by the headlamps, that must mean the lamps arn't grounding properly, so I go to clean the earth for those too.
The body earth isn't that secure on the chassis. Hmmmm, ok, that would cause problems, as I have a 2 piece earth strap from the block joined at that point (uprated from the orig one which garages lean to hard on the lead battery plug with). Reached down to pull the wires off the starter and noted something bloody hot. Was the earth strap *on* the block. Which also reminded me of another post on a different forum yesterday.
Turns out that a load of block paint had melted off the block and onto the back of the strap, as the connection flowed more currents, it generated more heat, flowing less currents, generating more heat, etcetc. Cleaned up the terminals all the way along, mounted a new bolt on the chassis attachment point and see *no* voltage drop from battery earth to starter earth. Have another go on the starting handle (piece of wire from solenoid to the battery) and the motor spins first time every time, no noise, no dead battery as thought. Just sexy sounding starter motor.
I reckon the block earth went, and both the starter and alternator have been earthing via the alternators tiny ground stud that goes to the loom and then to the headlamps. Explains the dodgy headlamp issues, plus why I blew up an alternator last year, plus why only that bit of wire is screwed. 300amps of starter motor current down 21amp wire, nice.
